CASE STUDY: Filter Housing
A part that couldn't be bought off the shelf or economically tooled - produced as a single piece, on demand

The Challenge
A client needed a custom filter housing for a furnace application. This part holds a filter in place within the airflow system. The geometry was demanding: a large, open spanning section across the top that had to stay flat and dimensionally accurate to seal correctly. The thin walls added to the challenge by giving little structural support during the printing of the span. Parts like this are difficult to produce by conventional methods at low volume, and the large unsupported span at the top made it challenging to manufacture even with 3D printing. Most approaches to this would include splitting this part into sections and gluing/assembling the sections afterwards.The Approach
Producing it as a single piece meant solving several manufacturing problems at once, the main one being supporting the large open slot.PLA was used as the support material due to its poor adhesion to PETG. This introduced the challenge of keeping the PLA adhered enough to the PETG to remain rigid during printing, but weak enough to be easily removed without affecting surface finish.It is common to print supports using the same material as the part. In this application, such supports would be difficult to remove and would ruin the surface finish of the slot, potentially causing damage to the filter upon insertion and ruining the seal.Mixing materials also introduced warping risk on the large open span, which would have compromised the critical top surface. To control it, sacrificial PETG hold-down towers were added at the open corners to keep the PLA support flat as the materials cooled at different rates and risked separation at the interface. Print speeds and behaviors were heavily modified to facilitate adhesion at the interfaces, and especially when printing the PETG on top of the PLA, which required slow, high-pressure flow to remain stable.The Result
A single-piece filter housing, produced to spec, with a clean finish and tight tolerances. No tooling, no minimum order, delivered ready to install. A part that was impractical to source conventionally, made on demand.

Here is a rough guide;► PETG - Tough, weather and chemical resistant. The workhorse for functional industrial parts
► PLA, PLA+ - Rigid and dimensionally precise. Best for prototypes, fit-checks, and non-structural parts where strength and heat aren't concerns.
► ABS / ASA - Durable and heat-tolerant, with good machinability. ASA adds UV stability for parts that live outdoors. Common for enclosures and automotive-style components.
► Nylon / CF-Nylon - High strength and wear resistance. Best for moving parts, gears, brackets, and components that take repeated stress. Carbon-fiber blend for rigidity under load.
► PC - High heat resistance and impact strength. For parts near heat sources or under mechanical stress where lesser plastics would soften or crack.
►TPU - Rubber-like and abrasion-resistant. For seals, gaskets, bushings, vibration dampers, and any part that needs to flex without breaking.
